807 Volvo XC40 plug-in hybrids in Japan lost their main selling point overnight: owners have been told to stop charging them. Until the cars visit a dealer, the high-voltage battery must not be plugged into an external source. The reason is unsettling in its specificity — a risk of an internal short circuit striking exactly when a fully charged car is sitting quietly in a parking lot.
Recall campaign No. 4209 opened on July 14, 2026. It covers XC40 units of type 5LA-XB3154XCP, imported into Japan between January 10, 2020, and November 29, 2021. The culprit turned out to be the production equipment itself — a setup error left the surface of some individual cells uneven. At full charge, that unevenness can trigger a short inside the module, overheating and, in the worst case, fire.
Volvo isn't planning to swap out every battery wholesale. Dealers will first run each car through dedicated diagnostic equipment. If a deviation is confirmed, the faulty module gets replaced, and the car receives software with self-monitoring battery-health functionality. Japan's regulator has not reported a single fire, incident, or confirmed fault linked to the defect inside the country so far.
There's no driving ban buried in the filing — the restriction applies only to external charging. Until repaired, the XC40 effectively loses part of what makes a plug-in hybrid worth having, but it isn't declared unfit to drive. Owners will be notified by letter or phone.
The problem didn't stop at Japan's border. On July 6, Australia's regulator opened campaign R10388 for 333 Volvo XC40 PHEVs from the 2020–2021 model years — the same overheating risk in a fully charged battery. There too, owners were asked to hold off on charging until the free repair is done. That puts the running total at 1,140 cars across two markets, though the two campaigns can't yet be folded into one global figure.
The number to watch next isn't how many cars got recalled — it's what the diagnostics turn up. Volvo hasn't disclosed what share of the XC40 fleet will actually need a module swap. That figure will show whether the manufacturing defect runs deep through the batteries, or whether this turns out to be a mostly harmless, if suspicious, production run.
